I cannot reproduce on V5.4 or V5.5.
Which version are you using ?

V5.4.5

I tried again and can confirm it does not reproduce on my side on V5.4.5.
So it may come from your data.

Do you produce systematically on every Test Case ?
Do you have some rich text in test case description, prerequitiste or expected result fields ?
Sometime copy/paste from HTML sources introduce bad formated text that cannot be interpreted by PDF generator...
We tried to filter this, but all cases may not be treated.
Are you in that case ?

I was able to reproduce the error. I hid a field with the customization plugin (the "browser" and "operating system" field. In the posting, the export works.

My english is not very good...

J'ai pu reproduire l'erreur. J'avais caché deux champs à l'aide du plugin de personnalisation (le champ "navigateur" et "operating system"). En les affichant de nouveau, l'export fonctionne correctement. Mais, dès que je masque un des champs, l'erreur revient et on ne peut pas exporter en pdf.

To answer your last post, there is no specific data (just one word).
The problem really comes hidden fields.

To be more precise, it concerns hiden fileds when there are several fields on same line....
For instance if you hide "external reference" on test case, issue should not occur.

... and as an addition, if you hiden the 3 fields that are on the same line, issue disapears
